The Elektrofondet under the Danish Society of Engineers gives out prizes every year to people who have made promising efforts in the electrotechnical/electronic field.
Last week, the impressive work of Rune Mark Hansen was awarded the E-candidate prize.

A Truly Impressive Piece Of Work

The E-candidate prizes are awarded to promising candidate projects.
When Rune joined for a five-month internship and followed that up by his bachelor thesis in 2022, little would he know that his work was of such an outstanding caliber.

However, Runes supervisors at the Technical University of Denmark, as well a his colleagues at , were highly impressed with his work, and decided to nominate him for this prestigious prize.

At the event, visited by many members of the Society of Engineers, Rune presented his work and some of the cool features of the resulting product – a new “main PCB” for RheoStream®.

After the presentation the electronics engineers lined up to se the impressive piece of work and to congratulate Rune on the price. Many were surprised, maybe even skeptical, that Rune had as the only resource to his project, carried out the full specification, design, production, testing and documentation – but that is exactly what he did!

So What is it that Rune Made for ?

RheoStream from is “a fully automatic capillary rheometer in a box” and moves manual laboratory analysis onto the process line, enabling an unprecedented degree of automation in production processes. After over 5 years of using the first generation “main PCB” (developed externally) to control all components and to collect all sensor data in the instrument, there is a need for a new “main PCB” which uses modern components, and which takes into account the requirements that have become clear through several years of development.

chose to put this very demanding project in the hands of Rune, from requirements specification to manufacturing and testing the prototype, and preparation for production.

In the project, Rune has ensured the definition and clarification of requirements for the RheoStream Instruments – the specification ensures that RheoPrint is future-proof both in function and in the choice of components.

A rigorous, systematic, and detailed design of the electronics has been carried out. The printed circuit board is designed so that it makes the best possible use of modern production methods and allows for countless internal function checks.

Rune has also programmed many drivers and functions and has documented all the software in the best possible way.

Rune has himself built prototypes, and in collaboration with the colleagues at , he has carried out extensive tests of the electronics, so that we at Are ready to start producing and implementing the board.

With this board, is ready to further evolve the RheoStream instruments, delivering precise and timely process data for the manufacturers of paints, coatings, personal care and household care products. More flexibility and the fully self-testing features secures even better measurements and instrument management, and prepares for future features to be offered .

Automate or Die

The keynote at European Coatings Conference Automation this week (Wolfram Keller) left no doubts: Automate or die! When demands for productivity, flexibility and sustainability are increasing, the old-school way of doing product development and operating the production, will not meet the requirements.

And as clearly stated in another presentation (Mike Bach): You cannot do good automation without excellent digitalization.

With these clear statements, the scene was set for presenting the latest – and hottest? – in digitalization: RheoStream® for process control of viscosity in paints and coatings.

From a daily hassle to an optimization parameter

Most operations in the manufacture of paints can be automated. But as stated above, there is no automation without digitalization.

To automate viscosity control it is necessary to

  • Measure viscosity in the process, fast and automatic, and interfacing the data into a control system, and to
  • Establish a “loop” where the control of adjustments (e.g., addition of water) is based on the process measurements of viscosity.

Viscosity measured in a cup or with a simple off-line viscometer does not give digital inputs to process control. A good QC rheometer gives digital outputs, but still, it happens “after the fact”, not in the process.

RheoStream is the only process rheometer that can correctly measure viscosity of shear thinning fluids, such as paints. Read all about that here:

With RheoStream viscosity becomes digital! An input to automation and control. Now, some paint manufacturers may not yet be at a point where all knowledge about viscosity adjustments can be digitalized. They will still rely on expert assessments by skilled technicians and operators. But even so, automated and continuous viscosity measurement saves time and resources, and gives a completely new level of understanding of the mixing process.

In fact, a recent cost:benefit study at a manufacturer of wood protection demonstrated that the overall production time can be reduced by 35%, just by automating the viscosity analysis in the process.

Bottom line, with RheoStream, rather than viscosity control being a daily struggle, viscosity can now be a parameter entering the digitally based optimization efforts.

The presentation of RheoStream @ ECC Automation created significant interest among the participants, and several ideas for applications surfaced in the discussions.

Until now, has mainly focused on automating the manufacture of paints and coatings. However, RheoStream can be valuable in controlling printing inks, both in the manufacture and in the applications. Another obvious application is the application of automotive coatings.

The Connected Industry and the automated Product Development Lab

A broad palette of presentations painted the picture of an industry on the move, but also and industry that is coming a bit late to the party. The per-person productivity in the paint industry is only 75% of the average in the chemical industry, in terms of revenue creation. Some industries have established shared databases allowing the players to share ingredient data etc. And the vision was clearly painted of a future in which information is flowing more freely along the value chain, rather than being kept in silos and away from competitors.

Automating repetitive processes in product development featured prominently. Product Development in essence means formulation and process development. The possible ingredient choices and combinations are infinite, and many more combinations can be studied in automated equipment. Even more inspiring were the ideas of more “intelligent” formulation work, based on fundamental properties of the ingredients (Sander van Loon), or built on an evolutionary approach using neural networks and AI (Erik Sapper).

Sure, there will be exiting developments and opportunities to talk about also in the coming years.

The new and improved version of dzٰ𲹳® was introduced at ACHEMA Pulse in June. To take this cool instrument to the market it must be documented as being CE compliant.
Moreover, the new instrument was from the start designed in a version that can be used in ATEX Zone 2.
Now has completed the assessment of conformity and we are ready to supply.

RheoStream – New Design

The new RheoStream represents the sum of the experience that has gained in the market. RheoStream was first introduced in 2018, and many operating hours with many different liquids have inspired new ideas

The visible improvement is the smaller size of the instrument, as well as much lower weight, but the more important changes are all inside. The new RheoStream:

  • Measures higher viscosities (up to about 50 mPa·s @ 10 s-1)
  • Measures faster
  • Is very silent (no external cooling fan)
  • Is very easy connection (all hoses have push-in fittings)
  • Is very fast self-cleaning
  • Is gentle handling of the liquids – more reliable measurement of thixotropic liquids

CE Compliance

With CE compliance in place, can sell RheoStream in Europe and other markets allowing the European standards.

RheoStream was assessed for safety and for electromagnetic compatibility (EMC), which ensures that electrical and electronic equipment does not generate, or is not affected by, electromagnetic disturbance.

Also for ATEX Zone 2

Some viscous liquids contain volatile solvents, e.g., solvent borne coatings or adhesives.
Typically, that leads to a demand for Ex instruments that are certified for use in the classified area.

The Ex-version of RheoStream is dzٰ𲹳® FCX.

RheoStream FCX has no sources of ignition on the outside of the cabinet and inside the atmosphere is monitored by a highly sensitive gas detector. If the inside atmosphere reaches a preset safe level of flammable gas, the instrument powers off immediately.
Presently, RheoStream FCX is compliant for use in ATEX Zone 2 environments.

Digitalization in the coatings industry takes many directions.
A top priority, is to manufacture at lowest cost and impact while maintaining a sharp quality and high flexibility when supplies and demands are changing.

This calls for better insight into the processes and it calls for full automation.

Full Automation – Get Rid of The Last Manual Step in Paint Production

Viscosity of paint is not just one number, viscosity is both high and low, and must stay on that curve every time. This type of liquid is called shear thinning. Until now, no process instrument has been capable of measuring the profile of a shear thinning liquid like paint.

From Manual to Automatic viscosity control with RheoStream

That is why, today, viscosity is measured by manually bringing a sample to an off-line instrument, for instance in the QC lab. Because it takes time and people the viscosity is only controlled once the paint has been fully mixed and transferred to a let-down tank.

If it should be possible to automate viscosity control, it will require that the viscosity is measured fast and automatically.

RheoStream® is such a process rheometer, and it thereby marks a new category of instruments.

That way the single most time-consuming operation can be automated, and simultaneously, the reason for more than 80% of all non-compliant paint batches can be eliminated.

During and after the presentation we received many good questions – maybe you have the same question after seeing the presentation, so here are the most important ones:

Q: In what range can viscosity be measured with RheoStream?
A: Generally, 0.1-20Pa∙s (if measured at 10 s-1) – and the shear rate range spans from 1.5-1000 s-1. Read more here.

Q: Is the fully automatic self-cleaning of RheoStream sufficient, or will it be necessary to do a more thorough manual cleaning in between?
A: The automatic cleaning is sufficient. It is typically programmed to run in-between batches or once every night.

Q: Can RheoStream calculate how much water or solvent is required for the viscosity adjustment?
A: No, RheoStream is a “viscosity sensor” giving fresh viscosity measurements every two minutes. But the knowledge of how much solvent to add is the expertise of the factory. Today, when a manual viscosity analysis is done, someone, for instance in the QC lab) decides how much solvent to add. This knowledge can be embedded in the control system and then the system will receive the viscosity information from RheoStream and will automatically instruct the automatic addition of water or solvent.

Q: Can RheoStream measure on a system with abrasive fillers?
A: yes, particles up to 1 mm will just flow through the capillary and will not disturb the measurement.

The competitive challenges in the paints and coatings industry calls for more effective, fail-proof, and automated production methods.
Controlling coatings rheology is highly manual and time consuming today, and therefore the CoaST research center decided to test RheoStream®.

CoaST

CoaST is a strong research center integrated in the Department of Chemical Engineering at the Technical University of Denmark, DTU, north of Copenhagen.

The center covers coating technologies from raw materials, over formulation, test and characterization to production and application. CoaST will support development, production and use of coatings with improved sustainability profiles over the lifetime of the coating. The homepage of CoaST is .

In-line Production Calls for in-Process Analytics

Researchers at CoaST take the big perspective: Can paint manufacturing become much more resource and cost effective by moving towards in-line semi-continuous or truly continuous manufacturing processes?
For this to happen, an obvious obstacle is the limited options for on-line quality control instruments.

Current manual quality control (QC) methods, while simple and reliable for repeated use, require human interaction and time for thermostating and are therefore not suitable for true in-line coatings production.

Other attempts of measuring viscosity in the process have proven inadequate for a variety of reasons – they may not be suitable for non-Newtonian liquids, or they may get in the way of tank or pipe cleaning systems.

RheoStream® – Demonstrated to be a Varied and Robust Technique for Coatings Rheology Online

At CoaST, RheoStream was tested with a range of acrylic paints and the viscosity measurements were compared to a very commonly applied QC-method, the Stormer Viscometer. Data were also compared to measurement using an advanced laboratory rheometer.

CoaST finds that RheoStream provides very reliable viscosity measurements with an excellent agreement to the reference data. The study also finds that the resolution of the RheoStream data was sufficiently high to detect minor viscosity changes resulting from fluctuations in raw material composition. However, for the most thixotropic paints, the viscosity measured at low shear rates is somewhat underestimated by RheoStream. The work continued by optimizing the RheoStream measurement cycle as a waiting period prior to measurement was introduced. This allows the agitated thixotropic paint to relax and clearly improves the correlation.

The study concludes that compared to the analytical methods commonly employed in the industry, RheoStream has some important advantages: The instrument covers a wide range of shear stresses (viscosities), works in a fully automated mode, and has a low measurement time.

A Step Further

At , continuous improvements have already taken the RheoStream technology another step ahead.
The study by CoaST was performed some time ago with a prototype of the instrument. The instrument commercially available has been designed to minimize the shear impact of liquids and to handle all types of paints.

As described in the article, the automation of process viscosity control has many benefits in terms of effectiveness and quality.

The article also points out that coatings are non-Newtonian shear-thinning fluids. Therefore, it is important to evaluate the rheological properties of a coating under different shear stress conditions. In laboratory instruments this is done by varying scanning across a range of shear rates, but this is not possible with most current QC methods.

RheoStream can measure the viscosity at shear rates from about 1.5 s-1 and up to more than 1000 s-1, so with RheoStream installed it is possible to make even better quality assurance and to gain more insight into the daily operations than ever before
